Lean Manufacturing conversion yields positive results for
local Aerospace & Industrial manufacturer

Hamilton Sundstrand, a world leader in avionics, joined with CMA/Flodyne/Hydradyne to incorporate lean manufacturing into their plant using Rexroth workstations, flow racks and conveyors.  The facility, located in Rockford, IL, designs and manufactures Aerospace power systems and engine control systems.

Over the past year, Hamilton Sundstrand has transformed their manufacturing area into a world class lean factory which has become a model for many other manufacturers in the area.  Because of the tremendous success of their program, we asked Steve Sipe, Operations Center Manager for Hamilton Sundstrand in Rockford, to share some insight with us regarding the company's transition to lean.

The lean journey at Hamilton Sundstrand in Rockford, IL, involved becoming more competitive by implementing lean and flow. It all started with our recognition of the importance of customer TAKT and that required a redesigning of the assembly area to not only support lean flow, but to make it visible as well.

In order to increase capacity and throughput, we divided the product family into types (generators, turbines, etc.) and then selected appropriate sub assemblies according to our balanced bar chart study. Next, we conducted Cell Designs that balanced the work stations within the sub assembly lines themselves. After that, we conceived a method to flow the sub assemblies into the close lines. Visible flow is our goal—managers need to see the problems quickly in order to minimize their impact on cell performance. We call that “Cell Health.

The Rexroth work stations were a big part of making our flow visible. The work stations are designed to support the worker by featuring shadow-boxed, point-of-use tooling and assembly space that supports the specific operation. These new flow lines typically have 3 or 4 Rexroth work stations, where the total work is broken down to provide a balanced work flow in the line.  The adaptability of the Rexroth work stations was a key feature for us because we needed to ensure each work station could be configured according to the safety and work requirements to be addressed there.

CMA/Flodyne/Hydradyne:  All of the workstations, flow racks and storage units used by Hamilton Sundstrand were custom designed and assembled by CMA/Flodyne/Hydradyne in our Hanover Park, Illinois facility with Rexroth structural framing. Our experience in this area allowed us to recommend and design a system specific to Hamilton Sundstrand's requirements.

Lean Roadshow 2009

Join us at the Lean Factory Roadshow: September 28-30, 2010
